I would definately use a dremel and a cutting bit. Make sure the dremel is variable speed and keep the speed low. Too high and you'll melt the plastic.
I've been told to use a Dremel to make the big cuts and then some sandpaper finish it out. Basically, use some kind of template, use the Dremel, and then use the sandpaper to make the finishing touches.
I recently bought a center console from Chris-Science of Speed. It comes without anything cut out. I took it to a couple of interior people and they wouldn't touch it. I plan to take it to a local stereo installer and see if they can make some of the round cuts A/C controls).
Ask your dentist if you can borrow a diamond seperating disc. The shaft of the bur will fit any dremel tool, and you can make razor sharp cuts. You can then use a diamond bur to smoothen out the edges and round off the corners.
You'd be surprised at what I've used some of my dental instruments for when doing maintanence on my NSX.
And in case your all wondering; No, I don't use them on my patients afterwards. These instruments are delegated soley to automotive work.
BTW I decided to install the remote audio in the console compartment instead of the ash tray, so I won't have to cut that. However, I will be cutting down the stealth cover. I have one of the new slim V1s so the cover is about 1/2" taller than necessary. Got any diamond separating discs?
Thanks to all for your responses.
